The contents of ths report covers: (i) development of optimal geometry for crowned helical gears; (ii) method for their generation; (iii) tooth contact analysis (TCA) computer programs for the analysis of meshing and bearing contact and guarantee the favorable shape and low level of the transmission errors. Two new methods for generation of the crowned helical pinion surface have been proposed. One is based on application of the tool with a surface of revolution that slightly deviates from a regular cone surface. The tool can be used as a grinding wheel or as a shaver. The other is based on crowning pinion tooth surface with predesigned transmission errors. The pinion tooth surface can be generated by a computer controlled automatic grinding machine. The TCA program simulates the meshing and bearing contract of misaligned gears. The transmission errors are also determined. Modification of geometry of spur and helical gears with parallel axes and helical gears with crossed axes is proposed. The finishing process of gear generation is shaving. The purposes of modification of the gear geometry are to localize and stabilize the bearing contact, and to reduce noise and vibration. The goals mentioned above are achieved by using profile crowning and plunging the shaver by a prescribed motion during pinion generation. The pinion becomes double crowned. The gear member is generated as a conventional involute gear. A tooth contact analysis (TCA) program for simulation of meshing and contact was developed and the analysis is illustrated with TCA results for spur and helical gears.

Of all the many types of machine elements which exist today, gears are among the most commonly used. The basic idea of a wheel with teeth is extremely simple, and dates back several thousand years. It is obvious to any observer that one gear drives another by means of the meshing teeth, and to the person who has never studied gears, it might seem that no further explanation is required. It may therefore come as a surprise to discover the large quantity of geometric theory that exists on the subject of gears, and to find that there is probably no branch of mechanical engineering where theory and practice are more closely linked. The computerized design, methods for generation, simulation of meshing, and enhanced stress analysis of modified involute helical gears is presented. The approaches proposed for modification of conventional involute helical gears are based on conjugation of double-crowned pinion with a conventional helical involute gear. Double-crowning of the pinion means deviation of cross-profile from an involute one and deviation in longitudinal direction from a helicoid surface. Using the method developed, the pinion-gear tooth surfaces are in point-contact, the bearing contact is localized and oriented longitudinally, and edge contact is avoided. Also, the influence of errors of alignment on the shift of bearing contact, vibration, and noise are reduced substantially. The theory developed is illustrated with numerical examples that confirm the advantages of the gear drives of the modified geometry in comparison with conventional helical involute gears.
