Self-piercing riveting (SPR) has been employeed for the production of different subassemblies in the automotive industry since the early 1990s. A substantial amount of experimental work was traditionally required to find an appropriate combination of rivet and anvil design to satisfy the required joint parameters. The presented dissertation is describing the methodology of SPR design based upon numerical simulation and experimental methods of defining material properties, coefficients of friction for all interfaces, and fracture parameters in the SPR process. The further focus of this dissertation is to experimentally develop input parameters for the FEA model. The developed model is to be used as a tool during the SPR joint design and validation. Among required inputs are stress-strain curves validated for the range of strains taking place in the SPR process, as well as parameters for a fracture model for all involved materials using all sheets in the stack and the rivet material. In the current dissertation, the normalized Cockroft-Latham fracture criterion was employed for predicting fracture. Parameters of the fracture model for sheets were defined by a custom hole expansion test. The parameter for predicting fracture of the rivet was defined via expanding the tubular portion of the rivet in the heat-treated, i.e., as employed for the riveting condition. The multistep rolling-tensile testing procedure was used to define the flow curves of sheet materials. Lastly, the multistep cylinder compression test was employed to define the flow curve for the rivet material. Three different test processes were used to determine friction coefficients between the sheet materials in the stack and between the bottom sheet and the anvil. Those included 1) the comparison of the FEA model predicted and the experimentally validated joint cross-sections, 2) comparison of the FEA model predicted and experimentally validated rivet setting curves, and 3) comparison of the FEA predicted lap-shear tensile test strength to the experimentally validated lap-shear joint tensile strength. All modeling and tests were performed on the automotive industry representative sheet metal alloys and their respective thicknesses.

The automotive industry requirements for vehicle weight reduction, weight containment, improved part functionality and passenger safety have resulted in the increased use of steel grades with a fully martensitic microstructure. These steel grades are essential to improve the anti-intrusion resistance of automotive body parts and the related passenger safety during car collisions. Standard advanced high strength steel (AHSS) grades are notoriously difficult to be formed by cold stamping; they are characterized by elastic springback, poor stretch flangeability and low hole expansion ratios. Hot stamping has therefore received much attention recently as an alternative technology to produce AHSS automotive parts.In this book, selected articles from the Fourth International Conference on Advanced High Strength Steel and Press Hardening held on August 20-22th, 2018 in Hefei, China, are compiled. Self-piercing riveting (SPR) is a high-speed method of joining sheet materials by creating a mechanical interlock between the sheets. Unlike conventional riveting, SPR does not require predrilling. Automobile industries adopted this joining technique because of its suitability in joining dissimilar materials and doing so at high-volume production. However, in SPR, the rivet plastically deforms and residual stress develops in the joint. The deformation behavior of the rivet and the residual stress distribution in SPR joints are poorly understood. This leads to difficulties in developing new product and optimizing the process. Development of new rivet and die geometries are also limited since the residual stress state in SPR joints are not fully described. Several key issues in modeling and measuring residual stress in SPR joints are discussed. How the plastically induced residual stress can be linked to the different phases of the riveting process is also described. This is an area of SPR with numerous prospects for research. It is expected that advancement will be achieved by a combination of techniques, including laboratory recreation, finite element modeling and manufacturing trials.
