Bearings were supplied for examination by S. Butterfield and J. Johnson of the National Wind Technology Center (NREL), Boulder, Colorado. Studies consisted of visual examination, optical and electron microscopy, dimensional measurements of wear-induced macro-scale and micro-scale features, measurements of macro- and micro-scale hardness, 3D imaging of surface damage, studies of elemental distributions on fracture surfaces, and examinations of polished cross-sections of surfaces under various etched and non-etched conditions.

The combination of premature failure of wind turbine gearboxes and the downtime caused by those failures leads to an increase in the cost of electricity produced by the wind. There is a need for guidance to asset managers regarding how to maximize the longevity of their gearboxes in order to help keep the cost of wind energy as low as possible. A low cost of energy supports the US Department of Energy's goal of achieving 20% of the electricity in the United States produced by wind by the year 2030. DNV KEMA has leveraged our unique position in the industry as an independent third party engineering organization to study the problem of gearbox health management and develop guidance to project operators. This report describes the study. The study was conducted in four tasks. In Task 1, data that may be related to gearbox health and are normally available to wind project operators were collected for analysis. Task 2 took a more in-depth look at a small number of gearboxes to gain insight in to relevant failure modes. Task 3 brought together the previous tasks by evaluating the available data in an effort to identify data that could provide early indications of impending gearbox failure. Last, the observations from the work were collected to develop recommendations regarding gearbox health management.

Reliability tracking of wind turbine major systems and components (including blades, pitch, main bearing, gearbox, and generator) is key for future failure rate predictions and operations and maintenance (O&M) optimization. The premature failures of these major systems are one of the primary reasons for a significant increase in O&M costs, turbine downtime, and lost revenue. Wind turbine gearboxes are manufactured by multiple suppliers, resulting in variability and uncertainty in quality and reliability. It is important for operators to know the impact of this variability and unreliability on their O&M costs. To address these industry needs, the Electric Power Research Institute (EPRI) and National Renewable Energy Laboratory (NREL) collaborated with wind turbine operators/utilities on reliability data specifications and standards for an industrywide effective reliability analysis. In this report, gearbox reliability, critical components, and the impact of design and operating conditions are discussed in detail. Also, the report includes details on the digitalization of wind assets enabling implementation of reliability tracking, benchmarking, and O&M budget forecasting techniques.

Wind turbine gearboxes are subjected to a wide variety of operating conditions, some of which may push the bearings beyond their limits. Damage may be done to the bearings resulting in a specific premature failure mode known as white etching cracks (WECs), sometimes called irregular, or white structured flaking (WSF). In this paper, some influencing factors that can lead to WEC failure will be discussed and related to existing root cause hypotheses. From this work, it is clear that a generalized simple root cause is counterproductive, pinpointing the need to carefully evaluate each WEC case in the light of the corresponding application.
