Abstract: "Two of the main methods for performing the conceptual design of process flowsheets are (1) the mathematical programming approach using Mixed-Integer Nonlinear Programming (MINLP) techniques and (2) hierarchical decomposition. The objective of this paper is to develop a combined approach for flowsheet synthesis that exploits the advantages of each of these methods, while maintaining consistency with their fundamental tenets. In the proposed approach, the idea is to solve the entire flowsheet at each step of the decomposition using a multilevel tree search. Aggregated models, based on black-box (input-output) representations of the downstream subsystems, are used to account for interactions with the detailed MINLP model of the subsystem at the current level of decomposition. Thus a simultaneous optimization of the entire flowsheet is performed with a combination of simple and detailed models. This provides for better designs, tighter bounds, and a monotonic decrease in the profit as decomposition proceeds. The procedure continues until the entire flowsheet has been decomposed to the level of the detailed models. The profit of every alternative is compared to the base-case profit at each node in the multilevel tree search, allowing for early fathoming of uneconomical alternatives, through which exhaustive enumeration is avoided. Application of the proposed methodology is illustrated with one large example."

Abstract: "The optimization of process systems with complex investment cost functions defined over several intervals of equipment sizes, operating pressures and temperatures is addressed in this paper. The discontinuities with respect to size, pressure and temperature intervals are modeled with disjunctions which are converted into tight mixed-integer constraints with the convex hull formulation for each disjunction. The efficiency of the resulting MINLP model for fixed structures is shown on a flowsheet optimization problem and compared with the big-M formulation. To address the synthesis of flowsheets, we propose a Generalized Disjunctive Programming (GDP) algorithm in which the complex investment cost functions are included. The GDP algorithm consists of MINLP subproblems for the optimization of fixed flowsheet structures and MILP subproblems to predict new flowsheets to be optimized. The proposed algorithm is tested on the synthesis of a process network with 9 units, and the synthesis of a vinyl chloride monomer (VCM) production process consisting of 32 process units. It is shown that the proposed GDP algorithm is rigorous for handling discontinuities in complex cost functions, and is very efficient and robust for structural flowsheet optimization problems."

This three-year report describes the development of an improved, equation oriented, user friendly version of the modular software package PROSYN - a mixed integer nonlinear programming (MINLP) process synthesizer for simultaneous structural and parameter optimization. The first prototype version of PROSYN by Kravanja and Grossmenn (1990) had the important drawback that the user was required to provide a complex model representation for the superstructure and the complex logic relations of the M/D strategy. Thus, the main object of the first year research (and the year before) has been the development of a user friendly version of PROSYN. It is an implementation of the Modeling and Decomposition strategy (M/D) by Kocis and Grossmann (1989) and the Outer Approximation and Equality Relaxation (OA/ER) algorithm by Kocis and Grossmann (1987). In the new version of PROSYN the logic has been automated, a library of models for process units has been built-in, and the data of the basic physical properties have been added, which altogether rendered PROSYN much more user friendly. In this way all the user's input files have become very simple and concise. Further on PROSYN has been done by introducing a simple simulator that initializes the first NLP step. With the aid of the new capabilities, PROSYN is able to carry out automated MINLP topology and parameter optimization of complex process superstructures. Also the OA/ER algorithm has been improved by the use of the augmented penalty function (Viswanathan and Grossmann, 1990). The main objective of the second year of research has been the further development of PROSYN. The investigation has been oriented towards a version by which it would be possible to synthesize more complex flowsheet problems with heterogeneous superstuctures using more complex modeling and decomposition schemes. For this purpose a more general mathematical formulation for logical relations among alternatives in superstructures has been proposed. In order to make PROSYN more user friendly,a module for capital cost estimation for the most common process units has been developed. It comprises a simple cost database and module equations based either on the cost correlations by Guthry (1969) or on the fixed charged model of Grossmann (1985). Some new models for the process unitsnodes have been added to the library, and some existing models have been modified to suit the specific applications. The orthogonal collocation method finite elements and the multistep backward differentiating interpolation method have been used to develop the modules for simultaneous numerical integration to perform MINLP optimization also for problems that have both differential and algebraic equations. The main preoccupation of the third year was the improvement of the Outer Approximation algorithm. In order to handle nonconvexities, a new modified algorithm (Kravanja and Grossman, 1993) has been proposed and successfully tested on complex synthesis problems. A number of strategies are implemented for the OA/ER algorithm in order to reduce undesirable effects of unstructured nonconvexities in the master problem. These strategies include the use of valid outer-approximations for splitters and mixers and various ways of handling the linearizations. In order to test the scope of the application of the proposed version of PROSYN, some test problems that address a separation synthesis, a utility plant synthesis and a heterogeneous system synthesis have been carried our. Also, the simultaneity of the applications with PROSYN has been upgraded to a higher level. All solutions of the problems prove that significant savings can be obtained if topology and parameter optimization of different systems would be performed simultaneously and integrally as a total system. Based on the experiences with PROSYN and its modular structure, the modeling and decomposition strategy was implemented in the process simulator ASPEN (Diwekar et al., 1992) and the software package TOP (Kravanja et al., 1992, 1993) was developed for MINLP synthesis of mechanical structures. This gave rise to the idea that the modular framework in the PROSYN could be used as a base for a more general synthesizer shell fora wide range of engineering and economic applications.
